Stack Logic

Streamlining Factory Logistics for 4,300+ Branch Orders

Executive summary

An overview of how we engineered an automated factory module to calculate stack quantities, generate routing barcodes, and optimize shipping sequences for high-volume distribution.

  • The Client: Industrial Manufacturing & Distribution Factory

  • The Challenge: Managing massive daily order volumes with high risks of bottlenecking and loading errors.

  • The Solution: A custom logistics and stacking optimization module.

  • The Key Metrics: 4,300+ Branch Orders | 3 Dynamic Delivery Routes | 100% Barcode Accuracy.

The Challenge

The factory faced a massive scaling challenge. Every day, 4,300 branch orders needed to be processed, sorted, and loaded. Managing this manually or with generic software created severe operational bottlenecks:

  • Stack Quantity Guesswork: Inaccurate calculations led to unstable pallets or wasted truck space.

  • Routing Chaos: Orders weren't pre-sorted by their 3 primary delivery routes, causing massive delays at the loading dock.

  • Tracking Blindspots: A lack of route-specific barcoding made it difficult to verify what was loaded onto which truck, leading to expensive shipping errors.

The Solution:

We built a tailored factory logistics module designed to act as the "brain" of the shipping department.

Key Features of the Module:

  • Smart Stack Quantity Engine: The system automatically calculates the exact Qty. of each SKU of the 4,300 orders, determining the precise "Stack Quantity" per pallet to maximize truck volume.

  • Tri-Route Segmentation: The module instantly filters and segregates all 4,300 orders into 3 distinct delivery routes the moment they are processed.

  • Route-Specific Barcoding: Generates unique, dynamic barcodes tied specifically to the assigned route.

  • First-In, Last-Out (FILO) Loading Logic: The system calculates the exact loading sequence. Items are staged and loaded strictly as per the route schedule, ensuring the first delivery drop is at the very back of the truck for easy unloading.

How It Works (The Workflow)

Step Action System Logic
01 Order Ingestion 4,300 branch orders are pulled into the module.
02 Stack Calculation Volumetric algorithms calculate ideal stack quantities.
03 Route Sorting Algorithmic division into Route 1, Route 2, and Route 3.
04 Barcode Serialization Custom barcodes printed per route for scanning verification.
05 Optimized Loading Queue system directs forklift drivers on the exact loading order.

Technologies Used

  • Database: MS SQL (To handle the 4,300 continuous data rows)
  • Hardware Integration: Zebra Barcode Printers & Industrial Handheld Scanners

The Results & Business Impact

  • By deploying this module, the factory transformed its chaotic shipping dock into a high-efficiency, automated machine:

"What used to take hours of manual sorting and guesswork is now handled in seconds with mathematical precision."

    • Zero Loading Errors: Route-specific barcodes completely eliminated cross-contamination between the 3 routes.

    • Optimized Truck Capacity: Stack quantity calculations ensured trucks were filled to maximum legal and physical capacity, reducing total trips.

    • Faster Turnaround: Streamlined staging cut truck loading times significantly, keeping delivery drivers on schedule.
